BMW E30 Differential Output Seal Replacement Guide

Difficulty: Intermediate | Time: A few hours per side | Applies to: BMW E30 (1984-1991), rear-wheel-drive models: 318i / 318is / 325e / 325es / 325i / 325is. The all-wheel-drive 325iX has extra driveline parts not covered here.

If there is a film of gear oil on the back of your differential or a wet, slung pattern around the inner axle, the output shaft seal is leaking. It is one of the most common leaks on a high-mileage E30, and the good news is the fix does not require dropping the differential or touching anything that sets up the gears. You detach the axle, pull the drive flange, swap a small seal, and put it back. Done patiently in an afternoon, it stops the leak and saves the gear oil that keeps the diff alive.

There is a harder version of this job, the front input seal, and it is a different animal. We will tell you how to know which one you are dealing with before you pick up a wrench.


Read This First

Gear oil and a suspended axle. Two things to respect. Final drive gear oil is heavy and it stinks, so wear gloves and have a drain pan ready. And when you unbolt the inner axle joint, never let the axle hang by its outer joint. Support the inner end with a stiff wire hook from the underbody, or you can damage the outer CV joint and turn a seal job into an axle job.

Get the car solidly on jack stands on level ground before you are under it. You are not fighting anything heavy on this job, but you are under the car, so do it right.

Before You Start: Which Seal Is Leaking?

This matters more than any tool. The differential has seals in two places, and they are not the same job.

  • The output (drive flange) seals are on the two sides, where the axles bolt on. These are what leak most often, and you can replace them with the differential still in the car. This is the job in this guide.
  • The input (pinion) seal is at the front, where the driveshaft bolts to the nose of the diff. Replacing it means dropping the differential and loosening the pinion collar nut, and if you set that nut wrong you over-crush the pinion bearing sleeve and turn a seal into a full rebuild. That is a different guide and a different level of risk.

Look at where the oil is coming from. Wet on the sides by the axles is an output seal. Wet at the front nose by the driveshaft is the input seal. If it is the input seal, stop here and plan for the bigger job.

While you are in there. If one output seal has gone, the other side is often not far behind, and both axle flanges are the usual leak points. Buy two seals so you are not back under the car next month. If your car has a limited-slip differential, note that limited-slip chatter can itself be a sign of tired or low gear oil, so this is a good moment to refresh it with the correct limited-slip fluid.

What You're Replacing

You are renewing the small radial seal the drive flange spins inside, plus the snap ring that holds the flange in. You are not opening the differential or disturbing the gears.

One fitment note before you buy parts. The four-cylinder 318i and 318is use the smaller 168 mm differential case; the six-cylinder 325e/325es/325i/325is use the larger 188 mm case. The output shaft seal itself is the same across the range (BMW 33 10 7 505 602, one per side), but the cases hold different amounts of oil, about 0.9 L for the small case and about 1.7 L for the large case. So buy two seals and the right amount of oil for your car. Everything about the procedure below is the same for both.

If your seal kit includes an O-ring, that is the side-cover O-ring that seals the flange cup to the carrier. You only touch it if you unbolt the cover, which the in-car method here does not, so set it aside.

Step 1: Drain the Gear Oil

With the car level and on stands, put a pan under the differential and remove the fill plug first, then the drain plug. Removing the fill plug first guarantees you can actually refill it before you let the old oil out. Let it drain fully, then reinstall the drain plug.

While the oil drains, have the right replacement on hand: the E30 final drive uses API GL-5 hypoid gear oil, SAE 90 or a modern 75W-90. The GL-5 rating is not optional here (the gearset is hypoid), and a limited-slip diff needs a limited-slip-rated GL-5. This is a periodic change, not a lifetime fill.

A note worth keeping: do not be tempted by the old shop number floating around for these plugs. The correct torque for both the fill and drain plugs is 55 Nm (41 ft-lb), not the higher figure you will see guessed in forum threads. Set the drain plug there now and you will set the fill plug there at the end.

Step 2: Detach the Drive Axle from the Flange

Clean around the inner CV joint where it meets the drive flange so grit does not fall into anything. Then remove the six internal-hex-head bolts that hold the inner CV joint to the drive flange. They are tight and they take the correct internal-hex bit, so do not round them.

CAUTION: The instant the axle is free, support its inner end with stiff wire from a solid point on the underbody. If the axle hangs by its outer CV joint, you can damage that joint. Wire it up out of the way.

You do not need to remove the axle from the hub or touch the big axle nut for this job. You only need the inner end off the flange and swung aside.

Step 3: Pry the Drive Flange Out

The drive flange pulls straight out of the side of the differential. It is held by a snap ring riding in a groove, and it does not take much force. Work it out gently, prying against the housing with wooden dowels or a hardwood block for leverage.

CAUTION: Pry against wood, never bare metal on the aluminum housing. A gouge in the sealing area means a leak you cannot fix without replacing the housing.

Once the flange is out, pull the snap ring. Now look hard at the flange where the seal lip rode against it: a polished band is normal, but a worn groove there is not. If you can feel a ridge with a fingernail, the flange is worn and a new seal will just leak again, so replace the flange too.

Step 4: Remove the Old Seal

With the flange out, the old seal sits in a recess in the housing. Hook it out with a proper seal puller or a large screwdriver, working around it until it pops free.

CAUTION: The one thing you must not do is scratch the bore the seal presses into. A nick there gives you a leak path the new seal cannot close. Go slow and keep the tool against the seal, not the housing.

Step 5: Drive In the New Seal

Dip the new seal in fresh final drive gear oil to lubricate the lip. A light smear of sealer around the outer metal ring of the seal is cheap insurance against a weep there, though it is not strictly required. Then drive the seal in square, using a seal driver, a socket, or a short piece of pipe that bears on the outer edge, until it is fully seated against its stop. There is no published depth measurement; the factory instruction is simply to drive it in square until it bottoms out.

Seat it crooked and it will leak, so take the moment to get it started straight before you tap it home.

Step 6: Fit a New Snap Ring and Reinstall the Flange

Install a new snap ring in the groove inside the housing, and make sure both ends of the ring are fully seated in the groove before you go further. A snap ring that is not fully home will let the flange creep out.

Then press the drive flange back in by hand until the snap ring clicks into its groove on the flange. The splines only line up certain ways, so turn the flange slightly as you push and it will slide home with light pressure. You should feel the snap ring engage.

Step 7: Reattach the Axle and Refill

Bring the axle back to the flange, start all six internal-hex bolts by hand, then torque the inner CV joint bolts to 58 to 63 Nm (42 to 46 ft-lb) in a cross pattern. Take the wire off the axle.

Refill the differential through the fill plug hole with GL-5 hypoid gear oil, roughly 0.9 L for the small 168 mm case or 1.7 L for the large 188 mm case, until it just reaches the bottom edge of the hole. That bottom edge is the real fill level, so stop when it starts to run back out. Then torque the fill plug to 55 Nm (41 ft-lb). If you have a limited-slip diff, use limited-slip-rated fluid. Wipe the housing clean so you can spot any new weeping on the test drive.

Step 8: Check It

Lower the car, take a short drive, then get back under and look at the seal you just did. A clean, dry flange means you are done. If the other side is also wet, do it now while the tools are out and your hands already know the job.

Troubleshooting

It is still leaking from the same side after the job. Either the new seal went in crooked, the housing bore got nicked, or the flange itself is worn where the lip rides. Pull it back apart and inspect all three. A grooved flange is the most-missed cause, so check it with a fingernail.

The leak is at the front nose, not the sides. That is the input (pinion) seal, not an output seal, and it is the bigger job. The differential has to come out and the pinion collar nut has to be reset exactly, because over-tightening it crushes the pinion sleeve and forces a full rebuild. Do not attack that one in the driveway without the procedure and the right tools.

The differential is noisy or the limited slip chatters. Low or contaminated gear oil is a common cause, and you just addressed that. If a whine or a clunk persists on fresh oil, the problem is inside the gearset and beyond a seal, so have it looked at before it strands you.

The drive flange will not seat fully. The snap ring is not lined up or the splines are not indexed. Pull the flange, confirm the new snap ring is fully in its groove, and turn the flange as you press it so the splines engage.

A Note on Knowing Your Limits

The beauty of the output seal job is what it does not require: no dropping the diff, no opening the rear cover, no disturbing the bearing cups or the shims that set the gear backlash. Leave all of that alone and you cannot hurt the way the differential meshes. The moment a job asks you to touch the pinion collar nut or the carrier shims, you are in rebuild territory, where a wrong move means buying or rebuilding the unit. This seal is the honest, contained version of diff work, and it fixes the leak that actually plagues these cars.

Wrap-Up

A dry differential on fresh gear oil is a small win that pays off for years, because the leak you just stopped is the one that quietly runs the diff low and kills the gears. You swapped the seal, fitted a new snap ring, set the axle bolts and the fill plug to spec, and left the gearset untouched. Keep an eye on the other side and check the level once in a while.
